Thanks Sp. You are right - there are no spacers, and the adjustment (cutter offset) was the problem. Client has a Metric 104 machine, and I thought the inch cutter offset would simply convert to mm. Actually, there is a difference in the way Gleason calculates the metric offset. Once this was understood, the machine cut a good gear.

As an example, the cutter offset for an inch machine is 0.495. One might think that the metric machine setting would simply be 0.495 x 25.4 = 12.57.

Not so fast - there is a metric version of offset calculations. Recalculating the metric versions, the correct metric setting is 9.875 !

It seems that "0" on metric verniers do not line up with "0" on verniers applied to an inch machine.

Aaaahhhhh!
