Your calculation agrees with sample which is reported to be 4.598 OD.
As you say, something is wrong with my calcs.

Thanks Dimebag - I'll have another look at the "Gleason Method for Designing Hypoid Gear Blanks" and the BS standard to see where I've gone wrong...
